Fire and Shell: The Bronze Pour

By the time a wax pattern reaches this stage, it is already a precise sculpture: cleaned, detailed, and approved. What happens next is controlled destruction. The wax must be eliminated completely so that metal can take its place. The process that achieves this takes several days to set up and less than a minute to execute.
Stage 5: Spruing
Before the wax can be encased in ceramic, it needs a plumbing system. Wax rods called sprues and gates are attached to the pattern, forming the channels through which molten bronze will travel into the mould and through which gases will escape during the pour. Sprue placement is a technical decision: the metal must fill the entire cavity without trapping air. The sprued assembly is mounted on a pour cup (the funnel at the top) and the structure is ready for ceramic coating.
A poorly sprued piece will have voids, cold shuts, or sections that simply did not fill. There is no repair that fully erases a bad pour. Spruing is where that outcome is decided.
Stage 6: Building the Ceramic Shell
The sprued wax assembly is dipped into a ceramic slurry and coated with fine refractory sand. Each coat must dry fully before the next is applied. The process is repeated over several days, with progressively coarser sand used in the outer layers for structural strength.
The shell must reach sufficient thickness to contain molten metal without cracking, calibrated to the weight and geometry of the piece. The exact build is one of those foundry variables that looks simple from the outside and takes years to read correctly.
There is no accelerating this stage. The drying is real. The physics does not negotiate.
Stage 7: Burnout
The ceramic shell goes into a kiln. The wax melts and drains away first, then burns off completely. This is the step that gives the method its name: the wax is lost. What remains inside the hardened shell is a hollow negative space, a precise cavity in the form of the original model, including all the sprue channels. The shell is inspected for cracks before proceeding. A cracked shell means the process starts again.
Stage 8: The Bronze Pour
Classic Art works with two alloys. For museum editions, collector pieces, and artist projects, we cast in silicon bronze: a copper-silicon alloy selected for its exceptional surface quality, long-term stability, and the depth it holds through patination. For functional objects, hobbyist editions, and architectural and real estate installations, we use brass (a copper-zinc alloy) that offers cost efficiency without sacrificing the precision of the lost-wax process.
Whichever alloy is used, the metal is brought to casting temperature in a crucible and poured into the ceramic shell while the shell is still hot from the kiln. A hot shell reduces thermal shock and helps the metal fill fine detail completely. The metal flows through the sprue system, fills the cavity, and begins to cool. Cooling takes one to several hours depending on the size of the piece.
The pour itself takes seconds. Everything before it took weeks.
